This page explains the types of overhaul, what each involves, and how to plan the work where parts and specialists may be far away.
Types of Overhaul
| Overhaul | Typical scope | Engine status |
|---|---|---|
| Routine maintenance | Filters, injectors, inspections, adjustments | Short stops |
| Top overhaul | Cylinder heads, valves, injectors, often turbochargers | Engine out of service for a planned period |
| Intermediate overhaul | Top overhaul plus pistons, liners and bearings on some cylinders | Longer outage |
| Major overhaul | Full strip-down: crankshaft, all bearings, pistons, liners, heads, auxiliaries | Longest outage, near-new result |
Interval and scope come from the manufacturer’s maintenance schedule for each engine model, adjusted for fuel quality, load and condition monitoring results. HFO engines usually need attention more often than the same model on diesel or gas.
Why HFO Makes Overhauls More Demanding
Heavy fuel oil leaves more deposits, carries abrasive particles and contains sulphur that forms acids in the cylinders. Even with good fuel treatment, valves, injectors, piston rings and liners wear faster. Turbochargers collect deposits that reduce performance.
That is why the condition of the fuel treatment plant matters so much to engine life. Separators that are not working well send more contaminants to the engines and bring overhauls forward. Regular lube oil analysis shows how the engine is coping between overhauls; our article on oil analysis in the African service network explains the routine.
Planning an Overhaul in a Remote Location
- Review running hours, condition monitoring and inspection findings to confirm scope.
- Order parts well ahead, allowing for shipping and customs clearance.
- Book specialist technicians and confirm travel, visas and site access.
- Arrange cranes, tools and workshop space on site.
- Schedule the outage when the remaining engines can carry the load, such as a low-demand season.
- Plan reassembly checks, test runs and documentation before handback.
Parts are the most common cause of overruns. A station that keeps critical overhaul kits in its stores, or has a supplier who does, recovers far faster. Our page on spare parts across Africa covers how parts are positioned.
In-Situ Overhaul or Engine Exchange?
Most medium-speed engines are overhauled in place in the engine hall. Some stations instead swap a worn engine for a refurbished one and overhaul the removed engine in a workshop. Exchange shortens the outage but requires a spare engine and the lifting capacity to move it.
The right approach depends on how much capacity the station can afford to lose, the availability of a suitable exchange engine and the logistics of moving heavy parts to and from the site.
USP&E Overhaul Support
USP&E services Wartsila, Caterpillar MaK and Bergen medium-speed engines independently of the manufacturers, with technicians and parts supported from Johannesburg and Cape Town. Overhauls can be done as single jobs or as part of a long-term maintenance contract. See our page on servicing HFO stations in frontier Africa for the wider service approach.
The company has 150+ power projects in 45+ countries and holds ISO 9001 and ISO 45001 certification. Its O&M service scope covers planned overhauls alongside daily operation.
Overhaul questions
How often does an HFO engine need a major overhaul?
It depends on the engine model, fuel quality, load and condition. The manufacturer’s schedule sets the baseline, and condition monitoring refines it.
What is the difference between a top overhaul and a major overhaul?
A top overhaul focuses on cylinder heads, valves and injectors. A major overhaul strips the whole engine, including crankshaft and bearings.
Can overhauls be done on site in remote Africa?
Yes. Most are done in the engine hall, with parts, tools and specialists brought to site. Good planning keeps the outage short.
Does fuel treatment affect overhaul intervals?
Strongly. Well-run separators and heaters reduce wear and deposits, while poor fuel treatment brings overhauls forward.
